Repair or replace an ageing UPS?

The honest answer is that most sites keep a machine two years too long and then replace it in a hurry, which is the most expensive order of events available.

There is no age at which a UPS should be replaced. There are four conditions, and when two or three of them are true at once the arithmetic stops favouring repair — usually before the machine has actually failed, which is why this decision gets deferred.

1. Can you still get parts?

This is the one that decides it outright. When the power modules, the control board or the display for a machine are no longer manufactured, every future repair depends on somebody having a used one. Ask your supplier directly whether the model is still supported and whether spares are stocked in India, and get the answer before you need it. A four-week wait for a board from overseas is not a maintenance plan.

2. How old are the capacitors?

DC bus and AC filter capacitors are wear items with a finite life, and heat is what governs it — a machine in a hot, poorly ventilated room ages faster than the same machine in a cool one, regardless of hours run. They fail gradually: rising ripple, more heat, then a trip. An overhaul that replaces capacitors and fans is often the single most cost-effective intervention available on a machine that is otherwise sound, and it buys real years.

A machine whose capacitors have never been changed and is past the manufacturer’s stated life is not a broken machine. It is a machine with a known, dated, replaceable component in it, and that is a repair decision rather than a replacement one.

3. What has the load become?

This is the condition most often missed, because nobody re-measures. Sites add equipment gradually and the UPS that was 40 percent loaded at installation is at 85 percent eight years later — or the reverse, a machine sized for a floor of desktop PCs now carries a handful of thin clients and runs at 15 percent, where it is least efficient.

Measure the actual load before deciding anything. If the machine is now undersized, no amount of overhaul fixes it. If it is grossly oversized, replacement with a smaller modern unit can pay for itself on the electricity bill alone.

4. What is it costing to run?

Efficiency has moved. A machine from the mid-2010s at partial load can be several points behind a current one, and those points are paid every hour of every day, including the hours the site is closed. The losses also become heat, which the air conditioning then removes, so the meter reading understates the real figure.

Work out the annual cost of the difference before assuming replacement is the expensive option. On a continuously loaded machine of any size it is often a shorter payback than people expect.

The condition that overrides all four

If the machine has already failed in a way that dropped the load, the question changes. Whatever the repair costs, you now know the site is exposed, and the decision is about how long you are willing to stay exposed while parts are sourced.

What an overhaul should actually include

  • Capacitors and cooling fans replaced, not tested and left.
  • All terminations re-torqued and thermally scanned under load.
  • Charger settings verified against the battery actually installed, which is often not the battery originally installed.
  • Firmware and settings recorded before and after.
  • A stepped load test afterwards, so you know what you have rather than what you hope.

The middle option people forget

Between repair and replacement sits upgrading: keeping the machine and changing what is around it. A larger or different battery bank, added monitoring, a maintenance bypass that lets the machine be serviced without dropping the load. If the complaint is backup time or serviceability rather than reliability, the UPS may not be the thing that needs to change.

01How long does an industrial UPS last?

There is no fixed figure, and any supplier who gives you one is guessing. Life is governed by ambient temperature, load profile and whether wear items were replaced on schedule. A well-ventilated machine that has had its capacitors and fans changed can outlast a neglected machine half its age.

02Is it worth overhauling a UPS that still works?

Often, yes — that is the cheapest moment to do it. Replacing capacitors and fans on a sound machine is planned work at a known cost. Doing the same work after a failure means the same parts plus downtime plus whatever the outage cost the process.

03What is the first thing to check when deciding?

Spares availability. If the control board is unobtainable, the other three conditions are academic — the machine is on borrowed time regardless of how well it is running today.

04Do UPS capacitors need replacing even if nothing has failed?

They are wear items with a finite life and they degrade gradually rather than suddenly. Waiting for a failure means the failure happens at a time you did not choose. Replacement on schedule is ordinary maintenance, not an admission that something is wrong.

05Can we save money by replacing an oversized UPS?

Sometimes substantially. A machine running at a small fraction of rated load is operating where efficiency is worst, and the losses are paid continuously and then paid again in cooling. Measure the real load first; the answer depends entirely on that number.

06Our UPS is fine but the backup time has dropped. Replace it?

Almost certainly not. Falling backup is a battery symptom, not a UPS symptom. Get a discharge test done at rated load to confirm the delivered capacity, then decide on the bank. Replacing the machine because the batteries aged is an expensive way to buy batteries.

07What is a maintenance bypass and why does it come up here?

It is an arrangement that lets the UPS be isolated for service while the load runs on mains. Sites without one have to choose between deferring maintenance and dropping the load, and that choice is usually resolved by deferring maintenance — which is how machines get into the state this guide is about.

08Will you service a UPS you did not supply?

Yes. Most of the machines on an AMC round are other makes, and an ageing machine of any brand can be assessed for the four conditions above.
